General Comments

I just fixed mine!

Yes the design of the Maglite Mini Maglite LED 2 AA 3 Watt switch on this light is poor. I really like it's size and the amount of light it puts out. So, I would constantly torture myself by trying to use it with the flickering and twisting.

Finally, I resigned to the fact that it was junk and tore into it. I used a hair-dryer to heat up the outside metal casing and then pushed on the metal tabs on either side of the bulb with a pair of needle nosed pliers to disassemble.

The assembly that comes is made up of three pieces consisting of the metal casing, a plastic insert, and a circuit board. The insert comes out by pressing the tabs on either side and pulling. Be careful to note how the insert came out because if you reassemble backwards, the light won't work.

The insert holds the circuit board. I used a marker to marke one side of the metal case and the corresponding side of the circuit board. OK, now the fix. The board has metal tabs on all for edges. The problem is with the top and bottom. They have a dimple that makes contact. I believe that over a brief period of usage the tab loses its springiness and the dimple doesn't make contact. The area it touches had wear marks, som I'm wondering if the divet keeps things from functioning.

Anyway, just bend the corneres of the top and bottom tabs out to increase the number of contact points. I bent the corners to about a 45 degree angle.

Reassemble by taking care to line up your marks(top and bottom matters too). Put the light back together and voila it should work.

I just did this, so I'm not sure how permanant the fix is, but it's been working well so far. I did take some pictures, if folks are interested. Post something here and I'll put up a link.
